Assembly of Secondary Distribution Box

A secondary distribution box is assembled by integrating the transformer, low-voltage switchgear, busbars, and protective devices in a compact, modular enclosure with organized wiring and safety features.

Overview

A secondary distribution box (or unit substation) is a close-coupled assembly that combines primary high-voltage equipment, a three-phase transformer, and secondary low-voltage switchgear in a single enclosure. This design minimizes cable lengths, reduces power losses, improves voltage regulation, and enhances service continuity.

Step-by-

Step Assembly Method

Enclosure PreparationSelect a suitable metal or composite cabinet with adequate space for the transformer, busbars, breakers, and wiring channels. Install mounting brackets and supports for heavy components like transformers and busbars.

Transformer Installation

Position the three-phase power transformer centrally within the enclosure. Secure the transformer using bolts and vibration-damping mounts to ensure stability and reduce mechanical stress.

Busbar and Switchgear Integration

Install low-voltage busbars connecting the transformer secondary terminals to the distribution breakers. Mount circuit breakers, fuses, or reclosers in designated slots, ensuring proper spacing for heat dissipation and maintenance access. For secondary selective systems, configure bus tie breakers to allow automatic or manual switching between buses in case of a fault.

Wiring and Channel Routing

Route all control and power cables through dedicated wiring channels to maintain neatness and reduce interference. Connect protective relays, meters, and control circuits according to the schematic plan. Ensure proper labeling of all terminals and cables for easy identification during maintenance.

Safety and Grounding

Install grounding bars and connect all metallic parts to the main ground. Verify insulation clearances and ensure compliance with voltage ratings (typically 208–600 V secondary, 2. 4–38 kV primary),.

Inspection and Testing

Perform mechanical checks to ensure all components are securely fastened. Conduct electrical tests, including insulation resistance, continuity, and functional testing of breakers and protective devices. Confirm that the assembly meets design standards and safety regulations.

Advantages of Proper Assembly

Reduced power losses due to minimized cable lengths. Improved voltage regulation and service continuity. Enhanced safety with organized wiring and proper grounding.

Flexibility for future expansion or maintenance. Efficient space usage in compact installations. By following these steps, a secondary distribution box can be assembled efficiently, ensuring reliability, safety, and ease of maintenance in both industrial and commercial power distribution systems.
